Due to the high potential of the Friction Stir Welding technology in performing butt joining of light alloys, the application of this process in heterogeneous welding become one of the most recent research challenges in the welding engineering field. Based on the published studies on dissimilar FSW, it can be concluded that the use of conventional FSW tools, in performing dissimilar aluminum-copper welds, is manifestly ineffective in preventing the formation of intermetallic phases within the joints. According to previous studies, the formation of these brittle and hard phases, which is detrimental in terms of welds mechanical properties, is closely related to thermomechanical phenomena associated with the stirring action of the tool. The objective of current work was to reduce brittle phases formation, by using two different tools: a tool with a stationary shoulder and a tool with an unconventional rotating shoulder. The efficacy of both tools performing the welds is compared. It was found that the welds made with the stationary shoulder tool exhibited characteristics normally associated with a poor heat input during the process, displaying simultaneously poor materials mixing and the presence of intermetallic compounds such as CuAl2. On the other hand, the unconventional rotating tool led to a better mixing between the materials, as a result of an increased heat input, compared to the stationary shoulder tool, as well as an improved stirring action of the shoulder. However, extreme hardness values were also registered in the nugget of these welds, indicating the presence of the intermetallic compounds. The microstructural analysis revealed the presence of large amounts of copper in the Nugget, which indicates that the high hardness regions should contain Cu9Al4 in addition to CuAl2.pt
